When the world’s largest spherical structure rose above the Las Vegas skyline, it did more than redefine entertainment. It demonstrated, in the most spectacular way possible, what advanced cast steel technology is now capable of delivering at an architectural scale previously unimaginable.
The Sphere, a 515-foot-diameter semi-spherical immersive entertainment venue, is fundamentally a story about how steel casting transformed a structurally complex vision into a buildable, precisely constructed reality. With 28,000 tonnes of structural steel fabricated and erected by W&W AFCO Steel, it stands as one of the most steel-intensive entertainment structures ever built.
At the heart of the project is the Exosphere, the world’s largest spherical gridshell, rising 366 feet from its base. Its framing is assembled from straight tubular members connecting at 368 custom cast steel nodes produced by Cast Connex, ranging from 3,150 lb to 14,350 lb each. Conventional welded nodes would have introduced heat distortion, making precise geometric control across a spherical gridshell virtually impossible. The cast nodes, machined to CNC-level tolerances, reduced bolts required by a factor of four to eight times and cut connection tonnage by approximately 60 per cent, delivering a lighter, more efficient, and far more precise structure.
Cast steel extended further into the building. Nearly 1,000 custom cast components formed the structural backup to the venue’s wraparound interior LED screen, where panel tolerances of plus or minus 20 thousandths of an inch were non-negotiable. A further 10,000 Diablo Bolted Splice connectors supported the exterior LED trellis covering 580,000 square feet of programmable LED panels.
For the steel sector, the Sphere is a landmark proof of concept — confirming that where conventional fabrication reaches its limits, advanced steel casting opens extraordinary new possibilities.
